How do I optimize picking paths in my ecommerce warehouse?

The walk is the path. The label on the bin is not. Allocation walks lowest location sequence with stock, then name. Number sequences in gaps (10, 20, 30) so you can insert a rack. Aisle-first keeps the cart in the aisle. Level-first empties the golden zone before ladders. Mixing them is how a level-4 bin at sequence 1280 beats a level-1 bin at 3320 and pickers climb while ground stock sits. Keep zone ranges non-overlapping. Overstock and sales-floor bins get a high band so they are consumed last.

Consolidate SKUs split across bins

SKU liner lives in A-12-1 (sequence 40, waist) with 18 units and in A-12-4 (sequence 25, top rack) with 40 units dumped from last week's receipt. The path walks 25 before 40. Every single-line order climbs for a SKU that already has a waist-high face. Consolidate the 40 down, or resequence so level-1 is always first. Two pick bins is two stops even after you fix the climb.

A batch of 16 singles should stay in one aisle. If the same liner also sits in C-12 overstock at sequence 30, the walk leaves A, crosses the building for one unit, then comes back. That is a pathing miss caused by a split SKU, not by the batch size. Consolidate the forward pick bin and put overstock behind it. Preferred bin is a putaway default. It will not override which bin gets picked. After a bulk receipt that dumped stock into high racks, resequence is not enough. Move the units down or the path still sends people up.

Match the walk to who picks

Who walks, and when, matters as much as the integers. The opener who owns singles before 11am should see a sequence that never leaves the forward zone. The afternoon multi-line cart can accept a longer walk if the sequence still finishes in one pass. A picker stuck on a half-picked order is usually filtered to one zone while the rest of the lines live elsewhere: switch to all zones, or finish the sequential tote. Do not send a single-line order across freezer and dry because the SKU was put away in both.

Match method to order mix

The method should match the order mix because the mix changes the walk. Batch 10 to 20 shipments of the same shape so one walk fills a tote grid. Zone-filter a warehouse that is already split (freezer vs dry, wholesale overstock vs DTC forward) so a single-line order never crosses both. Wave only the cutoff slice that has to leave by 3pm. Do not mix methods on the same cart.
